Behind every bizarre workplace injury is a person whose life is disrupted, a family affected by recovery and a business grappling with the aftermath, according to a study by Pie Insurance.

The incidents also reveal potential safety gaps, the data showed, including inadequate safety protocols, insufficient training and workplace cultures that prioritize productivity over protection, and a concerning gap between what employers think is safe and what employees actually experience.

Workplace injuries cost U.S. businesses over $170 billion every year when accounting for medical costs, lost productivity and administrative expenses, according to the National Safety Council.

“But beyond the financial impact, there’s an immeasurable human cost: pain, suffering, lost wages and sometimes permanent disability,” Pie Insurance said in the report. “While many employers express confidence in their safety measures, employees often tell a different story, one of stress, overlooked hazards and accidents waiting to happen.”

Some prevention strategies include:

  • Implement proper chemical storage and labeling systems.
  • Train employees on the importance of reporting equipment issues immediately.
  • Create designed safety zones around heavy machinery and conveyor systems.
  • Train employees on proper tool use, even for “simple” office equipment.
  • Conduct regular housekeeping inspections and address hazards immediately.
  • Place clear warning signs on hot surfaces and equipment.
  • Provide adequate lighting in all work areas, including break rooms and hallways.
  • Secure overhead items properly and conduct regular inspections.
  • Establish clear procedures for end-of-day safety checks.
  • Create a culture where employees feel empowered to report unsafe conditions immediately.

Meanwhile, employers spend $15 billion each year on catastrophic injuries and experience roughly 120 diagnoses related to catastrophic health events per 100,000 plan participants. The injuries are often related to the spinal cord, brain or severe burns. Patients impacted by a catastrophic injury will see an average of about 60 providers over the subsequent year and have an average of about 100 medical and surgical encounters.
